Helical Gearbox Repair Process
Eternal Gear Rebuilders follows a disciplined four-stage repair protocol for all helical gearbox rebuilds, ensuring diagnostics depth, quality craftsmanship, and verified performance before return to service.

Inspection, Disassembly, and Component Sorting
Upon receipt, we visually inspect housing, shafts, and external couplings for cracks, corrosion, or visible wear. We photograph the original configuration, then carefully disassemble the gearbox, separating gears, bearings, shafts, seals, and fasteners into tagged containers. All components are cleaned in alkaline solution and laid out for detailed inspection. We document wear patterns on gears (tooth flank condition, spall location, fretting marks), bearing races (brinnelling, skidding, discoloration), and seals (lip wear, material degradation) to establish failure history and root-cause leads.

Root-Cause Diagnosis and Precision Measurement
We measure each helical gear for tooth profile deviation, backlash (both tangential and axial), and case hardness via portable Rockwell tester. Shafts are mounted on V-blocks and checked for runout with dial indicators (minimum 0.0005-inch resolution); bearing bores are measured for distortion. We assess oil samples for viscosity, acid number, and ferrous content to confirm lubrication history. We calculate gear mesh stiffness and load capacity to determine if failure reflects overload, contamination, or design limitation. This diagnostic depth identifies whether failure is isolated (single component) or systemic (alignment, cooling, or breather issues).

Repair and Component Replacement
Spalled or worn helical gears are replaced with OEM profile-matched equivalents; profile and runout are verified post-installation. Worn bearings are removed and replaced with matched pairs of the same bore, OD, and width; preload is set via shim calculation or locknut torque to OEM spec. Damaged shafts are cold-straightened or replaced; key-slots are restored via TIG welding and precision remachining if fractures are detected. All seals, gaskets, and fasteners are replaced with OEM or equivalent parts. If oil analysis revealed contamination, the housing interior is passivated and flushed; a new oil filter and breather are installed. Backlash is verified post-assembly to ensure load distribution across multiple teeth.

Reassembly, Run-Test, and Performance Validation
We reassemble the gearbox in a controlled environment, torquing all fasteners to specification and verifying bearing preload and shaft endplay. The unit is filled with fresh ISO 46 or 68 oil (per design spec) and subjected to a 4-hour no-load spin followed by incremental load testing on our dynamometer. We record noise signature, vibration amplitude (using tri-axial accelerometers), oil temperature rise, and torque ripple. Performance data is compared to OEM baselines; any deviation triggers further diagnosis. Once validated, the gearbox is drained, flushed, refilled with clean oil, sealed with desiccant breather, and prepared for shipment with a signed test report and warranty certificate.
